Why panel upgrades come up so often in Sevier County & Knoxville

An electrical panel is the one piece of equipment in your house that every single circuit depends on, and it is also the piece most likely to be forty years old. Across Sevier County and greater Knoxville, the typical home we walk into has a 100-amp service installed when the house was built and a load profile that has roughly doubled since. Central air replaced window units. Electric ranges and dryers became standard. Hot tubs went on decks. And now electric vehicles are showing up in driveways in real numbers.

The result is that panel and service work has become the most common upgrade we quote. Sometimes the panel is genuinely unsafe — Federal Pacific Stab-Lok and Zinsco equipment with documented failure-to-trip histories, or a fuse box that predates modern grounding practice. More often the panel is mechanically sound but simply out of capacity or out of physical slots, and the homeowner has been living with tripping breakers for years assuming that's just how the house is.

The panels we actually find in Sevier County & Knoxville homes

East Tennessee housing spans a century, and so does the equipment. In older Knoxville neighborhoods we still find genuine fuse boxes and 60-amp services. Homes updated between roughly 1960 and 1985 across the whole region frequently have Federal Pacific or Zinsco panels. Mid-century ranches typically have a 100-amp panel that is fine mechanically and completely full. Subdivisions built since the mid-1990s usually have 150- or 200-amp service, where the work is adding capacity rather than replacing the service.

Cabins and rural properties add their own set of issues: long service runs with measurable voltage drop, sub-panels added over time without load calculations, outbuilding feeders that were undersized or never properly grounded, and exterior-mounted equipment that has taken years of weather. Each of those needs a different fix, which is why we evaluate before we quote.

Signs your panel needs attention

A panel rarely fails without warning. It gives you signals for months or years first, and most homeowners either don't recognize them or assume they're normal. They are not normal, and a few of them are genuinely dangerous.

If you notice any of the following, get the panel looked at. An evaluation costs far less than the damage a failing service can do, and in many cases the outcome is simply confirmation that your panel is fine and the problem is a single circuit.

  • A warm or hot panel cover, or warmth around individual breakers
  • Any burning, ozone, or hot-plastic smell near the panel
  • Buzzing, crackling, or sizzling sounds from inside the panel
  • Scorch marks, discoloration, or rust inside the enclosure
  • Lights dimming when the HVAC, dryer, or well pump starts
  • A fuse box, or a panel labeled Federal Pacific Stab-Lok or Zinsco
  • No open slots left and a project that needs new circuits

What a service upgrade actually involves

A service upgrade is more than swapping a box on the wall. The work includes a load calculation to determine the correct service size, replacing the meter base and service entrance conductors where required, installing the new panel and breakers, re-landing and labeling every branch circuit, bringing the grounding electrode system up to current code with ground rods and bonding to the water and gas systems as applicable, and adding AFCI and GFCI protection where code now requires it.

It also involves coordination we handle for you: pulling the permit, scheduling the utility disconnect and reconnect, and meeting the inspector on site. From your side, the day looks like power off in the morning and power back on in the afternoon in the large majority of standard residential jobs.

One thing we will never do is quote a panel upgrade over the phone sight-unseen. Meter base condition, service entrance cable, mast height, grounding, and existing branch circuit quality all move the number. We look first, then give you a flat written price.

Do you need 150 or 200 amps?

For most homes the honest answer is 200 amps. The material cost difference between 150 and 200 amps at the time of installation is modest, and 200-amp service comfortably carries a heat pump, an electric range, a dryer, a water heater, a hot tub, and a Level 2 EV charger with capacity left over. If there is any chance you add an EV, a shop, or a second HVAC system in the next decade, 200 amps is the cheaper decision.

There are exceptions. A small home with gas heat, gas water heating, and no EV plans may be perfectly served by 150 amps. Some properties have utility or physical constraints that make 200 amps impractical. And occasionally the right answer is no upgrade at all — a sub-panel, a load management device, or simply repairing one bad circuit solves the problem for a fraction of the cost. We would rather tell you that than sell you a panel you don't need.

Sub-panels, shops, and outbuildings

Not every capacity problem needs a service upgrade. When your main service has headroom but the panel is out of physical slots, a properly sized sub-panel is often the cleaner and less expensive fix — especially for a finished basement, a garage conversion, an addition, or a detached shop.

Sub-panels have their own rules that get broken constantly by non-electricians: neutrals and grounds must be separated in a sub-panel, detached structures need their own grounding electrode, feeders must be sized for the load and the distance, and the disconnect requirements differ from a main panel. We see improperly wired sub-panels regularly, and they are one of the more common findings on home inspections in this area.

Is a Federal Pacific or Zinsco panel really dangerous?

Both have documented histories of breakers failing to trip under fault conditions, which is the one job a breaker exists to do. Many insurers now ask about them directly. Replacement is the standard recommendation, and it is not an upsell.

Can I add an EV charger without upgrading my panel?

Often yes. A load calculation determines it. Where capacity is tight, a lower-amperage charger or a load management device can sometimes avoid a full upgrade — both are cheaper than a service change and we'll price them side by side.
